Formatting a Puzzle Book for KDP: Trim Size, Margins, and the Mistakes That Get Books Rejected

Most puzzle-book rejections on KDP have nothing to do with the puzzles themselves. They're formatting problems — the kind that are invisible on your screen and obvious the moment a printed proof lands in your hands.

Pick a trim size before you design a single page

Trim size is the finished, physical page size of the printed book — and it has to be decided first, because every layout decision downstream depends on it. Change trim size after your puzzles are built and you're not resizing a document, you're rebuilding grids that no longer fit the page.

For activity and puzzle books specifically, 8.5" × 11" is the default for a reason: it's large enough that grid cells stay comfortably solvable at a reasonable font size, and large-print buyers specifically search for this size. Smaller trims (6" × 9", 5.5" × 8.5") read as more "book-like" and cost less to print, but they force smaller grid cells — fine for a 10×10 word search, cramped for a 15×15 crossword.

A mistake worth naming Designing at 8.5"×11" on screen, then switching the KDP trim size dropdown to 6"×9" at upload time without touching the interior file. The grid doesn't resize itself — it gets cut off, or KDP's own auto-scaling shrinks everything, including text that was already at the edge of readable.

Margins and bleed aren't the same thing, and mixing them up is expensive

Margin is the safe zone inside the page edge where nothing important should sit — KDP's minimum is usually 0.25" on outer edges, but the inside margin (the gutter, next to the spine) needs to grow with page count, since a 300-page book curves more at the spine than a 30-page one and eats into that margin when the book is physically opened.

Bleed only matters if any element touches the edge of the page — a background color or image that runs to the very border. Bleed adds an extra 0.125" beyond the trim line on those pages, because the actual cutting process during printing isn't perfectly precise, and anything not extended past the edge risks showing a thin white sliver after trimming.

Legibility in print is not the same as legibility on screen

A font that looks perfectly readable on a backlit monitor can turn muddy on uncoated interior paper stock, especially at the smaller sizes puzzle grids tend to use. Two things matter more here than font choice itself: stroke weight and print testing.

Thin, light-weight fonts lose definition on matte paper — bold or semi-bold weights hold up far better at small sizes. And the only way to actually know if a grid is readable at your chosen size is to print a physical proof page and look at it under normal room lighting, not just zoom in on a screen. Screen rendering and ink-on-paper rendering are genuinely different experiences.

Before you hit upload

Confirm trim size matches your KDP listing exactly

Open the interior PDF and check its page dimensions against what you're about to select in the KDP dropdown — they should match to the decimal.

Count your pages

Confirm the total is even. An odd count means a surprise blank page gets inserted, which can land in an awkward spot if you weren't expecting it.

Print one physical proof page at real size

Not a screen zoom — an actual printed page, at 100%, on regular paper. This is the fastest way to catch a font that's too thin or a grid that's too small.

Check the gutter on your highest page-count book

If you reuse a template across books of different lengths, the margin that worked for a 30-page book may not hold up on a 150-page one.

Open the exported PDF start to finish

Not just the first and last page — scroll through the whole thing. This is the single most common place an answer key ends up in the wrong spot.
